Thought it was high time I moved PAEs exploits into a proper projects page!

Finally got the sill off today... Some bit were better than I expected some worse!







Edited to make the pictures smaller ( for people without a super wide screen monitor... sorry!)

This shows under the B/C post by the way. Anybody have any good hints for tackling this stuff?

So far i've fixed around the 2 hockey sticks at the front and this is the next bit to get my attention!

Personally, and I know I go a bit over the top sometimes, I would

1/. Take a load of pics so you can see exactly how it all fits.

2/. Get a wire brush on an angle grinder or drill and remove all paint surrounding the rusted area so you can see the extent of the rot.

3/. Remove all of the rusted metal.

4/. Make up some panels and weld in new stuff to the same shape.

5/. Paint all new stuff with POR15 or epoxy to stop it rusting again.

6/. Inject the voids at the back of the repair with Dinitrol or similar.

7/. Enjoy your car for 20 years or so 8) 8)

Hi Richard :)

That was roughly my plan! (Just done something similar to the front hockey stick and was surprised just how much more rigid the front of the car feels...)

With grinding away metal on the sills do i need to worry about keeping the car's shape? ( The tops of the sills from the inside are OK!) I guess there's not been much there to keep the strength for the last year or two anyway???

The top and inside of the sill, along with the B/C post will hold it together.

I wouldn't like to cut off the B/C post, and half of the sill then drive it around a bumpy road, but it should be ok for welding it up.

The P6 base unit is incredibly strong, almost like a seperate chassis, you shouldn't have any problems unless you were to remove an entire section of the sill including the b/c post bottom. Individual layers will be no problem at all.

That's good news :) I like having a go but i dont want to trash it in the process!

Hi, Did some cutting and grind away of rust and i think these pictures show the situation pretty well. The bottom of the sills was rust held in by a thick filler/tape type substance...

I've left section under the front door alone for now... It's A thick cover welded on by the looks of it but the section underneath might be similar to what i've found elsewhere though.

So... Obviously this all needs cleaning up. Is it best to buy an outer sill repair panel or is it best to make up repair panels myself? Not too bothered about originality....

We didn't have any problems with cutting bits out of the base unit for replacement & just made our own repair panels. Nobodys going to see them once the outer sill-covers are back on:

Thanks for the pics! I'd be really happy to enact a similar repair on PAE... Good to see how you've tackled it! I did see the Hermione pics but PAE is nowhere near that far gone and your repairs look at about the right level. I shall start cleaning up and putting metal in at my earliest opportunity now!

I used my own repair sections on my 2000 for the near-side, but got fed up - it was really bad. I bought a pattern middle sill for the other side & cut off the bits I didn't need. For me the extra cost was certainly worth the hassle it saved, plus it is perfectly straight whereas the near-side is a bit 'kinked' in places (not that you'll see it). It also has the correct flange underneath & all the square holes for the plastic sill screw plugs.

I built up the shapes around the rear jacking point / bottom D-post from scratch in several sections (I said it was bad!). I then welded them together before attaching to the car.

Thanks for your pics too. That does look like a good repair. I'm guessing one long straight crease without joins is going to give increased strength?

Does anybody else have any thoughts on this?

Well I've just plumped for the repair section from Rover classics so hopefully i'll get that on this weekend! (snow permitting!)

Welding should at least keep your hands warm if it snows at the weekend!

Check out what I've just finished on my old girl. Starts at the bottom of page 2 to page 4. Not that hard, just a bit at a time. As others said, making it strong and good is better than pretty and weak. Now mine is covered with under seal it looks much better and is solid as a rock.

If you're a good welder it wouldn't make a lot of difference.

If your welding is like mine, it will certainly be a lot stronger 8)

I'm assuming the worst - i seem to be getting better as I go - the left hockey stick was where I started and is patchwork and rough - the right hockey stick I've done a better job... So the sill should be fantastic obviously.... :D
